Hard Hat Brigade?
If you've hung around the Hard Hat Brigade at DEF CON, you know we take our headgear seriously. But after spending way too much time making sure our latest helmet designs didn't just look like identical Ghostbusters knockoffs, I realized the hardware inside needed a serious upgrade. Duct-taping a breadboard to a hard hat just wasn't cutting it anymore.
I’ve always loved the ESP32. Between the built-in Wi-Fi and Bluetooth, it's the perfect little powerhouse. I wanted to build something highly interactive for this year's con—a custom electronic Tamagotchi character named "Cuppy" paired with a dedicated 7inch display. The goal? Wire up a hardware interrupt schematic and write the C code to sniff out wireless network management frames right from the helmet. The only problem? Breadboarding Cuppy meant a rat's nest of jumper wires that would inevitably get yanked out somewhere on the casino floor. The students own cuppy so I decided to work with another set of eyes that look more like a messed up Chappy. But the goal is all the same.
Confronting the Custom PCB
For years, I looked at custom PCBs the same way most people look at compiling their own kernel—cool in theory, but probably going to end in tears and a ruined weekend. I was honestly scared to even try. It felt like a dark art reserved for electrical engineers who sleep with oscilloscopes on their nightstands. But for Cuppy to survive the con, I had to take the plunge.

I fired up EasyEDA, bracing myself for a wall of incomprehensible menus. Turns out? I feel like an idiot for waiting this long. It is super easy. It’s basically just high-stakes connect-the-dots. You drop your ESP32 footprint onto the schematic, map out the logic, draw lines to the e-ink screen pins, and hit the button to convert it to a board layout.
The Final Boss: Gerber Files
Then came the final step: exporting the Gerber files. The name alone sounds like a brand of baby food, but it’s literally just the universal blueprint package you send to the manufacturer. Click "Export Gerber," upload the zip file to a fab house, throw a few bucks at them, and suddenly you're waiting by the mailbox for a stack of professional-grade fiberglass and copper.
